Q: How to remove Clutch Disc and Pressure Plate on Ford Fusion?
A: The location of the components requires that clutch access be done by pulling off the transaxle but keeping the engine on the car. If the engine is being removed for major over haul, then it is good practice to inspect the clutch and replace any of them that requires replacement because the cost of replacing them is very cheap compared to other parts and since the engine or transaxle is already removed it would be cheaper to replace them were they are in bad condition unless they are new or in good condition. The first step is to have the transaxle disconnected, and to have the weight of the engine suspended through the use of a fixture or hoist. The Clutch Fork and Release Bearing could be retained on the transaxle housing. During the clutch disc removal you need clutch alignment tool through the disc hub to support the clutch disc. Look for index marks on flywheel and the pressure plate that would align the parts as they are reconnected in an assembly the lack of such marks means that you need to standardize your own so that you will align them properly when you reconnect them the next time. Reduce the pressure plate to the flywheel by a turns, then gradually take the bolts, the pressure plate and the clutch disc. Check all parts paying special attention on the flywheel for any crack or defects and also ensure that the clutch disc has adequate thickness of lining above the rivet head. The release bearing should be replaced together with the clutch disc due the intensity of their usage. Ensure that the pressure plate is worn or damaged and replace, if it is the case. Wear and damage of the pilot bearing should be checked and replaced if necessary. During installation, it will be necessary to lubricate a new pilot bearing, and then it is installed by hammering that is followed by thorough cleaning of the flywheel and pressure plate related surface. Set the clutch disc and pressure plate on the engine at the right orientation where they will be installed. Do not fully tighten the pressure plate to the flywheel bolts, only do it until they are hand tight, then using an alignment tool, center the clutch disc and then fully tighten the bolts in sock screw fashion to the torque specified. Grease the release bearing and fit it into position, followed by the transaxle and any and all other parts which may have been removed.
